The Powered Industrial Truck Safety course from the American Institute of Safety Professionals provides comprehensive training on the safe operation and management of forklifts and other powered industrial trucks per OSHA 29 CFR 1910.178. Powered industrial trucks (PITs) are involved in approximately 85 deaths and 34,900 serious injuries per year in the United States, making them one of the most hazardous categories of workplace equipment. Forklift tip-overs crush operators who are not wearing seat belts, forklifts strike pedestrian workers in warehouses and manufacturing plants, loads fall from forks onto workers below, and forklifts fall off loading docks. Every one of these incidents is preventable through proper operator training, vehicle inspection, and pedestrian management.
OSHA 29 CFR 1910.178 requires that every powered industrial truck operator be trained and evaluated before operating a PIT, with refresher training and evaluation at least every three years. The standard specifies that training must include formal instruction (lecture, discussion, video), practical training (hands-on with the specific truck type), and evaluation of the operator’s performance in the workplace. - Apply safe operating practices: appropriate speed for conditions, turning technique (rear-steer dynamics), grade operation (load upgrade, empty downgrade), visibility management (travel in reverse with bulky loads, mirrors, spotters), horn use at intersections and blind corners, and seat belt use at all times.
- Handle loads safely: approaching the load, fork positioning, picking (tilt back, raise slightly), travelling (forks 4–6 inches above surface, mast tilted back), stacking (approach square, level forks, tilt forward at stack height, place, withdraw), and the load handling sequence that prevents drops and tip-overs.
- Manage pedestrian safety: designated pedestrian walkways, forklift travel lanes, intersection management (stop, horn, proceed), speed limits in pedestrian areas, right-of-way rules, and the segregation that prevents the most common PIT fatality: a forklift striking a pedestrian worker.
- Manage refuelling and recharging safely: propane cylinder exchange (outdoor, ventilated, no smoking, proper connection), diesel refuelling (engine off, no smoking, spill containment), electric battery charging (designated area, ventilation for hydrogen gas, eye wash, PPE, no smoking, charger connection sequence).
- Understand OSHA operator certification requirements: three training components (formal instruction, practical training, workplace evaluation), operator evaluation by qualified trainer, documentation, 3-year refresher requirement, and the situations requiring retraining (new truck type, workplace changes, unsafe operation observed, near-miss or incident).
